Things go wrong on lines. That’s not really news.

A coating starts looking a little rough. Parts stop coming out water-break-free. A customer flags something. Suddenly the whole team is in problem-solving mode, trying to figure out what changed and how to fix it before the next shift.

And in that moment, the question that matters most is: what did this look like when it was running right?

What was the rinse conductivity? What were the spray pressures? What did a good panel out of the conversion stage actually look like?

If those questions are hard to answer, it’s worth asking why. Nobody’s thinking about documentation when everything’s working. There’s nothing to fix. Why bother? But that’s exactly the stuff you’ll need later.

That’s where baseline testing comes in. You establish what your metrics look like when the line’s behaving, so you can spot when something’s off.

It doesn’t have to be complicated. Write down what your line looks like when it’s running right. Update it regularly. Keep it accessible.

And the point isn’t to make troubleshooting fancier. (Nobody needs that.) It’s to make it shorter. Faster. Less stressful. When something drifts, you’ve got last month’s numbers to put next to today’s.

Every line has its own quirks and customer-specific requirements that’ll add to it. But get this in place and you’ve got something to compare against when things start going south.

And When Things Drift, Don’t Panic

This is where the work you did up front pays off. Instead of guessing, you’ve got real data to work from.

Here’s how to use it:

→ Pull the data first. Look at what’s drifted. One number? Three? Across one stage or several? The pattern usually tells you something before you’ve changed a thing.

→ Check the equipment before the chemistry. Most “chemistry problems” start at a pump, a nozzle, or a sensor. If a spray pattern shifted last week and nobody flagged it, that’s your answer…and adjusting your cleaner concentration won’t fix it.

→ Change one variable at a time. Five things changed at once means you’ll never know which one worked. Pick the most likely cause based on the data, adjust it, and monitor what happens before you touch anything else.
